The Project
A British electronics manufacturer came to us with an aluminum housing design for a premium electronic device. The part was more than a protective shell—it was a visible exterior component that customers would handle and see every day. That meant surface quality had to match consumer-product standards, while internal mounting features and mating surfaces still needed tight dimensional control for clean assembly. On top of that, the client was launching on a fixed schedule and needed reliable parts delivered quickly to hit their production window.
The Challenge
The project presented three specific hurdles.
Complex housing design. The component combined thin walls, internal mounting bosses, threaded inserts, and precision cutouts for connectors and displays. Machining it without distortion or surface blemishes required careful workholding and sequenced operations.
Surface quality requirements. Because this was an external housing, every visible face had to be free of machining marks, scratches, or inconsistent texture. The surface finish had to look uniform under lighting and hold up to handling without showing wear.
Fast delivery schedule. The client’s product launch date was fixed. Delays at the component level would cascade directly into missed market entry, so they needed a supplier who could move from drawing review to finished parts without unnecessary back-and-forth.
Our Approach
We focused on a straightforward, controlled manufacturing route that prioritized surface quality and dimensional accuracy from the first setup.
CNC machining. We programmed multi-axis tool paths to machine the housing from solid aluminum, maintaining tight tolerances on mounting holes, connector openings, and mating edges. Workholding was designed to support thin sections without clamping distortion, and cutting parameters were tuned to leave clean surface finishes that would minimize post-processing.
Surface finishing. After machining, we applied the specified surface treatment to achieve the uniform, premium appearance the client required. The finish also added a protective layer that resisted fingerprints and minor abrasion during assembly and end-use.
Precision inspection. Every critical dimension—hole positions, wall thickness, and surface flatness—was verified against the drawing tolerances. We checked cosmetic surfaces under controlled lighting to ensure consistency across the production batch.
Customized production. We aligned the production schedule with the client’s launch timeline, running parts in a controlled lot size that matched their assembly rate without forcing them to carry excess inventory.
The Result
The housings arrived on schedule and moved straight into the client’s assembly line without incoming rework or selective fitting.
